oh boy.

cut a perfect piece of mahogany block that fits the route perfectly.

So perfect that when you drop it in there, it falls in perfectly. Perfectly.

turn the donor upside down with said perfect replacement block and it should slip right out with now binding.

then your your going to channel the block on the bottom and partially the sides.

Now once you have that done....

tape off the infected area with tape, close to the edge of the hole.

Your going to make a cocktail of epoxy glue, mahogany saw dust, and acetone.

apply cocktail glue on the contact surfaces, donor and block.

Press in and clamp up for 48 hours.

The rest, well, thats another story.......

So a mixture of Bondo and JB Weld is out of the question?

New question: How would a person go about removing a mixture of Bondo and JB Weld from a Kahler route?

Fire.  You'd remove it with FIRE.

router and dremel and a lot of bits to change/ rotate out due to heat and dulling

A. That is totally up to the owner of.

B. depends on the repair, the person who is performing the repair, and skill level of said repair person.

But if you are going to have it done by a pro, Murkat would be the person to send her to.  I have four guitars he has brought back from tragedy and they all are fantastic.
